Electrical Panel Upgrades & Replacement

The panel decides what the rest of the house can do. When it is full, obsolete, or damaged, everything downstream — an EV charger, a generator, a new HVAC system — waits on it.

When it is time

Six reasons a panel gets replaced

Only one of them is age. The others are capacity, condition, and what you are trying to add.

  • No capacity left

    Every breaker space is used, or the service itself is fully committed. Tandem breakers and a full bus bar are the usual signs. Nothing else can be added until the panel or the service is enlarged.

  • Damage or heat

    Rust inside the enclosure, water staining, scorch marks around a breaker, discoloured bus bar, or a cover that is warm. Any of these is a reason to replace regardless of the panel's age.

  • Obsolete equipment

    Fuse boxes, and certain discontinued panel lines for which reliable replacement breakers are no longer manufactured. The problem is not the age but the protection: a breaker that may not trip is worse than one that trips too often.

  • Repeated nuisance tripping

    Breakers tripping across several different circuits, rather than one circuit misbehaving, usually points at the panel or at a service that is undersized for the loads now connected to it.

  • A service sized for a smaller house

    Additions, a converted garage, central air, an electric range, a hot tub. Houses grow; the service often does not. A 100A service can be entirely adequate or entirely spent depending on what has been added since it was installed.

  • A planned load that will not fit

    An EV charger, a standby generator, a heat pump or a workshop. Each is a substantial continuous load, and the load calculation is what determines whether the existing service can take it.

The work

What a panel job actually consists of

Panel replacement, service upgrade and subpanel are three different pieces of work that get discussed as if they were one. The difference decides both the scope and the price.

Breaker box replacement, same service size

The panel is replaced and the existing circuits are transferred and re-labelled, with the service size unchanged. This is the job where the panel is the problem — damaged, obsolete, or full — but the incoming service is adequate.

Fuse box replacement

A fuse box is replaced with a modern panel and breakers. Almost always accompanied by a service upgrade, because a house still on fuses is usually also on a service sized for the era.

100A to 200A service upgrade

The most common upgrade. New panel, new service conductors, new meter arrangement and grounding brought up to current requirements, coordinated with the utility for the disconnect and reconnect. This is the one that makes future work — charger, generator, heat pump — straightforward rather than marginal.

Subpanel installation

A second, smaller panel fed from the main, serving a garage, workshop, addition or outbuilding. Often the right answer when the main service has capacity but the panel has no spaces, or when circuits are needed a long way from the main panel.

Service and meter equipment

Mast, weatherhead, service conductors, meter enclosure and main disconnect. Sometimes replaced as part of an upgrade, sometimes on its own after storm damage. Work on this equipment involves the utility, because it sits at the boundary between their network and the house.

Grounding and bonding corrections

A panel replacement is the point at which grounding and bonding get brought up to current requirements — grounding electrode, water pipe bonding, and separation of grounds and neutrals in subpanels. Unglamorous, and the part that matters most in a fault.

What moves the price

We do not publish a panel price, because a number quoted without knowing the service size, the meter arrangement and the state of the existing wiring would be wrong for most houses. These are the variables that decide it.

  • Service size: whether the incoming service is staying as it is, or increasing.
  • Whether the meter and service equipment are being replaced alongside the panel.
  • Utility involvement, and its scheduling, for disconnecting and reconnecting the service.
  • Condition of the existing branch circuits — aluminium conductors, damaged insulation, or cables too short to reach a new panel's terminals all add work.
  • Where the panel is, and whether it is being relocated. Moving a panel is a different job from replacing one.
  • Permit and inspection fees, which are set locally.
  • Whether grounding and bonding need to be brought up to current requirements, which on an older house they usually do.
  • Any temporary power arrangements needed while the service is off.

What the upgrade makes possible

The panel is rarely the goal. It is what stands between the house and the thing you actually wanted.

  • A Level 2 EV charger

    A charger is a continuous load on a dedicated 240V circuit. Adequate service capacity is the difference between a straightforward installation and a two-stage project. EV charger installation

  • Standby generator power

    A transfer switch has to be integrated with the service, and the panel determines which circuits can be carried during an outage. Generator installation

  • Heating, cooling and appliances

    A heat pump, an electric range or a tankless water heater each want a dedicated circuit and a share of the service. Adding them to a committed service is where nuisance tripping starts.

  • Remodels and additions

    New rooms need new circuits, and new circuits need spaces in a panel. Establishing the panel’s capacity early is what stops an addition stalling halfway through.

About panel upgrades

How long is the power off during a panel replacement?

Long enough to transfer the circuits and complete the connections — a working day is a reasonable expectation for a straightforward replacement, with the actual outage a shorter window inside it. A service upgrade also depends on the utility's disconnect and reconnect, which is scheduled rather than on demand. The specific window is confirmed when the job is scoped, because it depends on the panel, the circuit count and the utility.

Do I need 200 amps, or is 100 enough?

It is decided by a load calculation rather than by the size of the house. The calculation adds up the general lighting and receptacle load, the fixed appliances, heating and cooling, and any large dedicated loads, applying the demand factors that account for the fact that not everything runs at once. A modest house with gas heat, gas water heating and no large dedicated loads can be comfortable on 100A. Add electric heat, an EV charger or a hot tub and the same house will not be.

Can you just add a subpanel instead of upgrading the service?

Sometimes, and it is often the cheaper answer. A subpanel adds breaker spaces but not capacity — it is fed from the existing service, so it helps when the service has headroom and the panel has run out of room. Where the load calculation shows the service itself is the constraint, a subpanel moves the problem rather than solving it.

Will a panel upgrade fix my flickering lights?

It might, and it might not, which is why the diagnosis comes first. Flicker caused by a failing connection at the panel or a deteriorating service connection is resolved by the work. Flicker caused by a loose neutral in a branch circuit, or by a dimmer that does not suit the lamps, is not — and paying for a panel to find that out is the wrong order to do things in.

Does a panel upgrade need a permit and an inspection?

Work on the electrical service normally requires a permit and an inspection, and the permit is pulled by the licensed contractor rather than by the homeowner.
